    if the sin of the golden calf did not happen then the Yidden would only have received the first ' inferior ' luchos with 'only' the written Torah or chumash, so was the sin of the golden calf somehow 'good' because it facilitated the gift of the oral Torah to bnei Yisroel ? And if so why does it require such extensive kappara? Or was it a nuanced sin with opposite elements?

    לעיני כל ישראל. שֶׁנְּשָׂאוֹ לִבּוֹ לִשְׁבֹּר הַלּוּחוֹת לְעֵינֵיהֶם שֶׁנֶּאֱמַר "וָאֲשַׁבְּרֵם לְעֵינֵיכֶם" (דברים ט') וְהִסְכִּימָה דַעַת הַקָּדוֹשׁ בָּרוּךְ הוּא לְדַעְתּוֹ, שֶׁנֶּאֱמַר "אֲשֶׁר שִׁבַּרְתָּ" (שמות ל"ד) — יִישַׁר כֹּחֲךָ שֶׁשִּׁבַּרְתָּ

    שלשה דברים עשה משה מדעתו והסכימה דעתו לדעת המקום פירש מן האשה ושיבר הלוחות והוסיף יום אחד   

    Interesting to note that in this action Moshe Rabenu did on his own (self esteem, knowing his tremendous worth) and also with nesias lev (see ramban vayakhel nesias lev going beyond your limits) beyond his own strength seemingly beyond his understanding.and could have thought how could I do this to hashems torah, but humbled himself to fulfill his ratzon. Maybe he needed both these things in order to act first and then klal yisrael could learn from their leader. I have a inner wholeness and at the same time humble.

    Moshe broke the tablets

    Yet, when someone said the Alter Rebbe broke a snuff box to use the lid as a teffilin mirror, they were corrected by another saying "The Alter Rebbe doesn't break anything, he merely pulled out  the  hinge".

    Moshe Rabbenu was imperfect

    He didn't want to go when he first encountered Hashem. 

    He didn't know what the new moon looked like and had to  be  shown. 

    He didn't know how to  make the menorah and so Hashem made it for him.

    He didn't know what to do at the yam suf

    Hr didn't know what to do until Pinchus did. 

    Etc

    Does  this  mean that the actual physical measurements of the

    kodesh haKedoshimern was less than the diameter of the aron with the poles therein?

    What you're describing,

    The broken tablets and the new set requires a very delicate balance between the two so that arrogance doesn't emerge and take over and so that total despair doesn't take over.
